The family of surface modification processes includes techniques of heat treating, electro-plating, electrostatic powder coating, chemical vapor deposition, physical vapor deposition, anodizing, etc. Thermal spray coating process is another method of modifying surface characteristics. The process of applying thermal spray coatings consists of applying a variety of coating materials by elevating the thermal energy of the coating materials and sometimes the kinetic energy of the coating materials and bonding them on to the substrate material.
Some of the other methods of surface modification have limitations regarding the underlying substrate material that can be processed; for example, you cannot increase the surface hardness of mild steel to sixty Rockwell-C. Another example is trying to coat a plastic component with titanium nitride by the chemical vapor deposition process. Unlike some of these other methods of coatings deposition, thermal spray techniques allow a wide variety of coating such as metallics, intermetallics and ceramics to be deposited on to a wide variety of substrate materials such as metals and non-metals including plastics.
Additionally, complex combinations of metals and ceramics blended together can be sprayed by thermal spray coatings technologies on to substrates to impart various special mechanical and metallurgical characteristics. For example, you can coat the surface of a plastic component with zinc by thermal spray techniques; the surface of a mechanical component machined out of stainless steel can be coated with a thermal spray coating comprising of tungsten carbide particles dispersed in a cobalt matrix. You can coat the surface of copper with a coating material of chromium carbide nickel chromium alloy blend. These combinations are virtually impossible to accomplish with other techniques.
